Submerged arc welding(SAW), owing to its high deposition rate and high welding quality, is widely used in the fabrication of pressure vessel, marine vessel, pipelines and offshore structures. However, selection of an optimum combination of welding parameters is critical in achieving high weld quality and productivity. In this work, initially, the SAW experiments were performed using fractional factorial design to analyze the effect of direct and indirect input parameters, namely, welding voltage, wire feed rate,welding speed, nozzle to plate distance, flux condition, and plate thickness on weld bead geometrical responses viz. bead width, reinforcement, and penetration. The bead on plate technique was used to deposit weld metal on AISI 1023 steel plates. The effect of SAW input parameters on response variables were analyzed using main and interaction effects. The linear regression was used to develop the mathematical models for the response variable. Then, the multi-objective optimization of input parameters was carried out using desirability approach, genetic algorithm and Jaya algorithm. The Jaya algorithm offered better optimization results as compared to desirability approach, genetic algorithm. 展开更多

This present study applied gas tungsten arc welding in order to join AISI 304 and AISI 201 stainless steels.The objective was to find the optimum welding condition that gave a weld bead in accordance with DIN EN ISO 25817 quality level B, pitting corrosion potential of the weld metal of not less than that of the AISI304 base metal and a ratio of delta-ferrite in austenite matrix of the weld metal of not lower than 3%.Such a ratio is a criterion widely accepted to protect the weld metal from solidification cracking. At the welding current of 75 A and by using pure argon as a shielding gas 0 to 8 vol.% and applying a welding speed in the range of 2-3.5 mm·s^(-1) was found to give a complete weld bead with an increased depthper-width ratio(promote weldability). For welding speed in the range of 3 and 3.5 mm·s^(-1)(promote corrosion resistance). Increasing the welding speed in such a range decreased the amount of delta-ferrite in the austenite matrix, and increased the pitting corrosion potential of the weld metal to be 302 mV_(SCE).This value was still lower than the pitting corrosion potential of the AISI 304 base metal. Mixing nitrogen in argon shielding gas increased the nitrogen content in the weld. The optimum condition was found when using a welding speed of 3 mm· s^(-1) and mixing 1 vol.% of nitrogen in the argon shielding gas(promote weldability and corrosion resistance). Pitted areas after potentiodynamic test were observed in the austenite in which its Cr content was relatively low. 展开更多

Based on the phase state reconstruction of welding current in short-circuiting gas metal arc welding using carbon dioxide as shielding gas, the approximate entropy of welding current as well as its standard deviation has been calculated and analysed to investigate their relation with the stability of electric arc and welding process. The extensive experimental and calculated results show that the approximate entropy of welding current is significantly and positively correlated with arc and welding process stability, whereas its standard deviation is correlated with them negatively. A larger approximate entropy and a smaller standard deviation imply a more stable arc and welding process, and vice versa. As a result, the approximate entropy of welding current promises well in assessing and quantifying the stability of electric arc and welding process in short-circuiting gas metal arc welding. 展开更多

Calculations have been made for weld depths occurring for TIG welding activated by a flux over the surface of the weld pool. In this case, the flux introduces an electrically insulating layer over the outer regions of the weld pool surface. There is then an increase in the current density at the surface of the centre of the weld pool with a consequent increase in the J×B forces, which drive a strong convective flow of the molten metal downwards, tending to make a deep weld. For a flux which produces an insulating layer for all but a central region of radius 2 mm, the calculated weld depth is 7 mm, and an arc spot is predicted at the centre of the weld pool surface. As yet we have not resolved the reason for significant differences that exist between our measurements of weld depth and the theoretical predictions. 展开更多

High nitrogen stainless steel(HNS) is a nickel free austenitic stainless steel that is used as a structural component in defence applications for manufacturing battle tanks as a replacement of the existing armour grade steel owing to its low cost, excellent mechanical properties and better corrosion resistance.Conventional fusion welding causes problems like nitrogen desorption, solidification cracking in weld zone, liquation cracking in heat affected zone, nitrogen induced porosity and poor mechanical properties.The above problems can be overcome by proper selection and procedure of joining process. In the present work, an attempt has been made to correlate the microstructural changes with mechanical properties of fusion and solid state welds of high nitrogen steel. Shielded metal arc welding(SMAW), gas tungsten arc welding(GTAW), electron beam welding(EBW) and friction stir welding(FSW) processes were used in the present work. Optical microscopy, scanning electron microscopy and electron backscatter diffraction were used to characterize microstructural changes. Hardness, tensile and bend tests were performed to evaluate the mechanical properties of welds. The results of the present investigation established that fully austenitic dendritic structure was found in welds of SMAW. Reverted austenite pools in the martensite matrix in weld zone and unmixed zones near the fusion boundary were observed in GTA welds. Discontinuous ferrite network in austenite matrix was observed in electron beam welds.Fine recrystallized austenite grain structure was observed in the nugget zone of friction stir welds.Improved mechanical properties are obtained in friction stir welds when compared to fusion welds. This is attributed to the refined microstructure consisting of equiaxed and homogenous austenite grains. 展开更多

AA5059 is one of the high strength armor grade aluminium alloy that finds its applications in the military vehicles due to the higher resistance against the armor piercing (AP) threats. This study aimed at finding the best suitable process among the fusion welding processes such as gas tungsten arc welding (GTAW) and gas metal arc welding (GMAW) by evaluating the tensile properties of AA5059 aluminium alloy joints. The fracture path was identified by mapping the low hardness distribution profile (LHDP) across the weld cross section under tensile loading. Optical and scanning electron microscopies were used to characterize the microstructural features of the welded joints at various zones. It is evident from the results that GTAW joints showed superior tensile properties compared to GMAW joints and this is primarily owing to the presence of finer grains in the weld metal zone (WMZ) and narrow heat-affected zone (HAZ). The lower heat input associated with the GTAW process effectively reduced the size of the WMZ and HAZ compared to GMAW process. Lower heat input of GTAW process results in faster cooling rate which hinders the grain growth and reduces the evaporation of magnesium in weld metal compared to GMAW joints. The fracture surface of GTAW joint consists of more dimples than GMAW joints which is an indication that the GTAW joint possess improved ductility than GMAW joint. 展开更多

In this investigation, a comparative evaluation of mechanical(tensile, impact,hardness) properties and microstructural features of shielded metal arc(SMA), gas metal arc(GMA) and friction stir welded(FSW) naval grade HSLA steel joints was carried out. Submerged arc welding (SAW) is advantageous for joining high thickness materials in large structure due to high material deposition rate. The non-uniform heating and cooling generates the thermal stresses and subsequently the residual stresses and distortion. The longitudinal and transverse residual stresses and angular distortion are generally measured in large panel structure of submerged arc welded fillet joints. Hence, the objective of this present work is to quantify the amount of residual stress and distortion in and around the weld joint due to positioning of stiffeners tack. The tacking sequence influences the level of residual stress and proper controlling of tacking sequences is required to minimize the stress. In present study, an elasto-plastic material behavior is considered to develop the thermo mechanical model which predicts the residual stress and angular distortion with varying tacking sequences. The simulated result reveals that the tacking sequence heavily influences the residual stress and deformation pattern of the single sided fillet joint. The finite element based numerical model is calibrated by comparing the experimental data from published literature. Henceforth, the angular distortions are measured from an in-house developed experimental set-up. A fair agreement between the predicted and experimental results indicates the robustness of the developed numerical model. However, the most significant conclusion from present study states that tack weld position should be placed opposite to the fillet weld side to minimize the residual stress. 展开更多

The magnetically constricted arc technique was implemented to mitigate the heat input related metallurgical problems in Gas Tungsten Arc Welding(GTAW)of Inconel 718 alloy particularly Nb segregation and subsequent laves phase evolution in fusion zone.This paper reports the direct effect of magnetically constricted arc traverse speed(MCATS)on bead profile,tensile properties and microstructural evolution of Inconel 718 alloy sheets joined by Gas Tungsten Constricted Arc Welding(GTCAW)process.The mechanism amenable for the microstructural modification and corresponding influence on the tensile properties of joints is investigated both in qualitative and quantitative manner related to the mechanics of arc constriction and pulsing.It is correlated to the solidification conditions during welding.The relationship between MCATS and Arc Constriction Current(ACC)was derived.Its interaction effect on the magnetic arc constriction and joint performance was analysed.Results showed that the joints fabricated using CATS of 70 mm/min exhibited superior tensile properties(98.39% of base metal strength with 31.50% elongation).It is attributed to the grain refinement in fusion zone microstructure leading to the evolution of finer,discrete laves phase in interdendritic areas. 展开更多

This oxide film protects the aluminium alloy from the corrosion attack for longer duration.Empirical relationships were derived to evaluate the MAO coating properties(porosity and hardness) by incorporating very important MAO parameters(current density, inter-electrode distance and oxidation time). MAO parameters were also optimized to achieve coatings with minimum porosity and maximum hardness. Further, the effect of MAO parameters on coating characteristics was analysed. The atmospheric plasma spray and plasma transferred arc hardfacing processes are employed to deposit refractory ceramic based composite coatings on the Inconel 738 alloy. Five different combinations of self-fluxing alloy powder and 60% ceramic reinforcement particulate mixtures are used for coating. Quenched and Tempered(Q&T) steels are widely used in the construction of military vehicles due to its high strength to weight ratio and high hardness. These steels are prone to hydrogen induced cracking(HIC) in the heat affected zone(HAZ) after welding. The use of austenitic stainless steel(ASS) consumables to weld the above steel was the only available remedy because of higher solubility for hydrogen in austenitic phase. The use of stainless steel consumables for a non-stainless steel base metal is not economical. Hence, alternate consumables for welding Q&T steels and their vulnerability to HIC need to be explored. Recent studies proved that low hydrogen ferritic steel(LHF) consumables can be used to weld Q&T steels, which can give very low hydrogen levels in the weld deposits. The use of ASS and LHF consumables will lead to distinct microstructures in their respective welds. This microstructural heterogeneity will have a drastic influence in the fatigue crack growth resistance of armour grade Q&T steel welds. Hence, in this investigation an attempt has been made to study the influence of welding consumables and welding processes on fatigue crack growth behaviour of armour grade Q&T Steel joints. Shielded metal arc welding(SMAW) and Flux cored arc welding(FCAW) were used for fabrication of joints using ASS and LHF consumables. Superior properties of maraging steels make them suitable for the fabrication of components used for military applications like missile covering, rocket motor casing and ship hulls. Welding is the main process for fabrication of these components, while the maraging steels can be fusion welded using gas tungsten arc welding(GTAW) process. All these fabricated components require longer storage life and a major problem in welds is susceptible to stress corrosion cracking(SCC). The present study is aimed at studying the SCC behaviour of MDN 250(18% Ni) steel and its welds with respect to microstructural changes. In the present study, 5.2 mm thick sheets made of MDN 250 steel in the solution annealed condition was welded using GTAW process. Post-weld heat treatments of direct ageing(480 C for 3 h), solutionizing(815 C for 1 h) followed by ageing and homogenizing(1150 C for 1 h) followed by ageing were carried out. A mixture of martensite and austenite was observed in the microstructure of the fusion zone of solutionized and direct aged welds and only martensite in as-welded condition. Homogenization and ageing treatment have eliminated reverted austenite and elemental segregation. Homogenized welds also exhibited a marginal improvement in the corrosion resistance compared to those in the as-welded, solutionized and aged condition. Constant load SCC test data clearly revealed that the failure time of homogenized weld is much longer compared to other post weld treatments, and the homogenization treatment is recommended to improve the SCC life of GTA welds of MDN 250 Maraging steel. 展开更多

The present work is aimed at studying the microstructure and pitting corrosion behaviour of shielded metal arc welded high nitrogen steel made of Cromang-N electrode. Basis for selecting this electrode is to increase the solubility of nitrogen in weld metal due to high chromium and manganese content. Microscopic studies were carried out using optical microscopy(OM) and field emission scanning electron microscopy(FESEM). Energy back scattered diffraction(EBSD) method was used to determine the phase analysis, grain size and orientation image mapping. Potentio-dynamic polarization testing was carried out to study the pitting corrosion resistance in aerated 3.5% NaCl environment using a GillAC electrochemical system. The investigation results showed that the selected Cr-Mn-N type electrode resulted in a maximum reduction in delta-ferrite and improvement in pitting corrosion resistance of the weld zone was attributed to the coarse austenite grains owing to the reduction in active sites of the austenite/delta ferrite interface and the decrease in galvanic interaction between austenite and delta-ferrite. 展开更多

Super 304 H austenitic stainless steel with 3% of copper posses excellent creep strength and corrosion resistance, which is mainly used in heat exchanger tubing of the boiler. Heat exchangers are used in nuclear power plants and marine vehicles which are intended to operate in chloride rich offshore environment. Chloride stress corrosion cracking is the most likely life limiting failure with austenitic stainless steel tubing. Welding may worsen the stress corrosion cracking susceptibility of the material. Stress corrosion cracking susceptibility of Super 304 H parent metal and gas tungsten arc(GTA) welded joints were studied by constant load tests in 45% boiling Mg Cl2 solution. Stress corrosion cracking resistance of Super 304 H stainless steel was deteriorated by GTA welding due to the formation of susceptible microstructure in the HAZ of the weld joint and the residual stresses. The mechanism of cracking was found to be anodic path cracking, with transgranular nature of crack propagation. Linear relationships were derived to predict the time to failure by extrapolating the rate of steady state elongation. 展开更多

Two-temperature modeling of lamellar cathode arc

A three-dimensional, two-temperature(2T) model of a lamellar cathode arc is constructed,drawing upon the conservation equations for mass, momentum, electron energy, and heavy particle energy, in addition to Maxwell's equations. The model aims to elucidate how the physical properties of electrons and heavy particles affect heat transfer and fluid flow in a lamellar cathode arc. This is achieved by solving and comparing the fields of electron temperature,heavy particle temperature, fluid flow, current density, and Lorentz force distribution under varying welding currents. The results show that the guiding effect of the lamellar cathode on current density, the inertial drag effect of moving arc, and the attraction effect of Lorentz force at the lamellar cathode tip primarily govern the distribution of the arc's physical fields. The guiding effect localizes the current density to the front end of the lamellar cathode, particularly where the discharge gap is minimal. Both the inertial drag effect and the attraction effect of Lorentz force direct arc flow toward its periphery. Under the influence of the aforementioned factors, the physical fields of the lamellar cathode arc undergo expansion and shift counter to the arc's direction of motion. A reduction in welding current substantially weakens the guiding effect,causing the arc's physical fields to deviate further in the direction opposite to the arc motion. In comparison with a cylindrical cathode arc, the physical fields of the lamellar cathode arc are markedly expanded, leading to a reduction in current density, electron temperature, heavy particle temperature, cathode jet flow velocity, and Lorentz force. 展开更多
